Why Closed-Cell Spray Foam

Ideal for corrugated roofing — and why these roofs are the worst for condensation

Nexseal LE is a closed-cell spray polyurethane foam — performance declared to I.S. EN 14315-1 — that bonds directly to metal, cement fibre and asbestos sheeting. Applied to the underside of corrugated roofing, it follows every ridge and trough of the profile perfectly — creating a continuous insulated layer that rigid boards simply cannot achieve. With a lambda value of 0.027 W/m·K, even thin applications deliver outstanding thermal performance.

Why corrugated roofs are condensation factories: single-skin corrugated roofing — whether metal, cement fibre or asbestos — has no thermal break. The thin sheeting conducts heat rapidly, creating a massive temperature differential between the warm interior and the cold roof surface. In cold weather, warm moist air rises and condenses instantly on contact with the sheeting.

The corrugated profile makes this worse. Condensation does not drip evenly — it channels along the troughs and drips in concentrated lines, creating persistent drip paths directly onto stock, equipment and surfaces below. Traditional solutions like drip trays and anti-condensation fleece only manage the symptom, not the cause.

Spray foam for every corrugated roof profile

Whatever the profile type, spray foam follows the contours perfectly. Rigid insulation boards cannot do this — the corrugated shape makes board insulation impractical on every profile listed below.

Box Profile Steel

The most common commercial roof sheeting. Boards cannot follow the angular transitions — foam bonds to every face, angle and fixing for a seamless insulated layer.

Sinusoidal Corrugated Metal

It is the only insulation that follows the corrugated profile perfectly, provides an integral vapour barrier, adds structural rigidity to ageing sheeting and encapsulates asbestos cement roofs without fibre disturbance. A note on Sucraseal open-cell foam: Sucraseal CAN be applied to corrugated roofs but is generally not recommended here — its open-cell structure is vapour-open, which defeats the primary purpose of insulating a condensation-prone corrugated roof, and its surface finish is less neat than closed-cell Nexseal LE. Where condensation control is critical, closed-cell is the correct specification.

How do you insulate a corrugated metal roof?
The most effective method is closed-cell spray foam applied directly to the underside of the corrugated roofing sheets from inside the building. The foam bonds to the metal, follows every ridge and trough of the corrugated profile, and creates a continuous insulated layer with an integral vapour barrier. Unlike rigid insulation boards which cannot follow the corrugated profile, spray foam fills every contour seamlessly — eliminating condensation and thermal bridging in a single application.
Can spray foam be applied directly to corrugated roofing sheets?
Yes. Nexseal LE closed-cell spray foam is applied directly to the underside of corrugated roofing sheets — whether box profile steel, sinusoidal corrugated metal, cement fibre or asbestos cement. The foam expands on contact and bonds permanently to the sheet surface, following every ridge, trough, fixing and overlap. No mechanical fixings or adhesives are needed.
What about box profile roof insulation?
Box profile (trapezoidal) steel roofing is one of the most common roof types we insulate. The flat tops and angular valleys of box profile make it impossible to fit rigid insulation boards neatly. Spray foam follows every angle of the trapezoidal profile, bonding to the steel and filling around purlins and fixings. The result is a seamless insulated envelope with no gaps or thermal bridges.
Can you insulate over asbestos cement roofing?
Yes — and this is one of the major advantages of spray foam. Nexseal LE can be applied directly to the underside of asbestos cement roofing sheets (Big 6, Big 3 and other profiles) without disturbing the asbestos fibres. The foam encapsulates the surface, sealing it in place, while simultaneously adding insulation and eliminating condensation. This avoids the enormous cost and disruption of asbestos removal. How does spray foam stop condensation on a metal roof?
Condensation forms on metal roofs because the single-skin sheeting conducts heat rapidly, creating a cold surface where warm moist air condenses. Closed-cell spray foam bonds directly to the metal, raising the internal surface temperature above the dew point. Because Nexseal LE is both an insulator and a vapour barrier, there is no cold surface for moisture to condense on and no route for water vapour to reach the metal. The corrugated drip lines that channel condensation into concentrated streams are eliminated entirely.
What thickness is needed for a corrugated roof?
Typical applications range from 25mm to 75mm depending on the building use and target U-value. For condensation control alone, 25–35mm is often sufficient. For full thermal performance in heated buildings, 50–75mm achieves excellent U-values. The closed-cell structure of Nexseal LE (lambda 0.027 W/m·K) means thinner applications deliver equivalent performance to much thicker rigid insulation boards.
Is spray foam better than anti-condensation fleece?
Significantly. Anti-condensation fleece (the felt-like material bonded to metal roofing sheets) only absorbs a limited amount of condensation and releases it back when conditions allow. It does not insulate, does not prevent condensation forming, and eventually becomes saturated and fails — often sagging and falling away from the sheeting. Spray foam eliminates condensation at source by preventing the temperature differential that causes it, while simultaneously providing genuine thermal insulation.
Can corrugated roof insulation be done while the building is in use?
In most cases, yes. Spray foam is applied from inside the building using elevated work platforms. The building contents can often remain in place with temporary protection sheeting. For larger buildings, we can work in sections to minimise disruption. The foam cures in minutes with no drying time, so areas can be returned to use quickly. We plan the work around your operational requirements.
How much does corrugated roof insulation cost?
Cost depends on the roof area, profile type, access requirements and specified thickness. Every roof is given a fixed price after a free survey. For a typical warehouse or agricultural building, spray foam represents excellent value compared to the ongoing energy savings and condensation damage prevention. Does spray foam add structural support to corrugated roofing?
Yes. Closed-cell spray foam adds measurable rigidity to corrugated roofing sheets. The cured foam bonds across the entire underside of the sheeting, effectively laminating the metal and increasing its resistance to wind uplift, flexing and oil-canning. On older buildings with corroded or thinning sheets, this added rigidity can extend the useful life of the roof significantly.
