Why Commercial Water Tanks Need External Insulation

Commercial cold water storage tanks across Ireland sit in some of the most thermally hostile locations in a building. Rooftop plant rooms, unheated tank rooms, external compounds and exposed roof-level platforms all expose tanks to wind chill, wind-driven rain, solar gain in summer and sub-zero air temperatures during winter cold snaps. An uninsulated GRP or steel tank cannot hold a stable water temperature under those conditions — and a stable, cool water temperature is central to good water hygiene and to keeping building services running through the winter.

The problems this creates are well known to facilities managers and estates surveyors. In summer, stored cold water can rise above 20°C — the temperature above which legionella bacteria begin to multiply — forcing additional flushing regimes and chemical dosing. In winter, exposed header tanks and break tanks can freeze, splitting ballcocks, cracking tank shells and putting entire buildings out of commission. In both cases, external condensation drips onto ceilings, rusts steel supports and stains soffits. None of these issues are design flaws in the tank — they are the consequence of leaving a large, thin-walled water container exposed to the Irish Atlantic climate, with its wet winters, wind-driven rain and freeze-thaw on exposed and upland sites.

Duratite's two-stage tank insulation system — Nexseal LE closed-cell spray foam (thermal conductivity 0.027 W/mK, declared to BS EN 14315-1) as the thermal layer, protected by a Gaco topcoat (U92, S42 or 127 depending on exposure) — is specifically designed to solve all of these problems in one continuous, seamless envelope applied directly to the tank exterior.

The Two-Stage Nexseal LE + Gaco System

The system is applied in two distinct stages on site. Stage 1 is the Nexseal LE closed-cell spray foam, applied directly to the prepared tank exterior in multiple passes until the specified thickness is achieved. Nexseal LE is a rigid, two-component polyurethane foam with a closed-cell content above 90%, which means it resists water absorption, acts as its own vapour control layer, and bonds mechanically and chemically to almost any sound substrate. Its declared thermal conductivity of 0.027 W/mK makes it one of the lowest-lambda sprayed insulations available to specifiers in Ireland.

Stage 2 is the Gaco topcoat. The topcoat is essential — Nexseal LE is a high-performance thermal insulant but its exposed surface will degrade under long-term UV exposure, so it must be protected by a coating matched to the service environment. Duratite specifies from the Gaco topcoat range: Gaco U92 polyurethane for abrasion resistance and chemical splash protection, Gaco S42 silicone for the most demanding UV and ponding water environments (typical on exposed rooftop tanks), and Gaco 127 acrylic as an economic option for sheltered or covered tank installations.

The combination of closed-cell foam and Gaco topcoat creates a monolithic, seamless envelope around the tank. There are no joints, no mechanical fixings and no thermal bridges — every square metre of tank surface is insulated and weatherproofed to the same specification.

Substrates: GRP, Steel and Concrete

Commercial water tanks in Ireland are built from three main materials, and Nexseal LE bonds well to all three when properly prepared. GRP (glass-reinforced plastic) sectional tanks are the most common — used in hospitals, schools, hotels and office buildings — and present a smooth, sometimes waxy gel-coat surface that must be lightly abraded or degreased before spray application. Steel tanks, including older riveted and modern welded types, require removal of loose rust and any failed paint, followed by Nexseal LE which then encapsulates and arrests further surface corrosion. Concrete tanks are typically below-ground or semi-sunken and require only the removal of efflorescence and free moisture.

Thickness, U-Values and Frost Protection

The correct thickness of Nexseal LE depends on the design function of the insulation. For basic frost protection of above-ground commercial water tanks on sheltered or lowland sites, 50mm of Nexseal LE delivers a U-value of approximately 0.54 W/m²K and is generally sufficient to prevent freezing for normal occupancy patterns. For legionella temperature control, where the design intent is to keep stored water at or below 20°C through the warmest summer days in the plant room, 75mm (U ≈ 0.36) is the baseline specification. For highly exposed rooftop tanks, upland sites, or where trace heating is to be avoided entirely, 100mm (U ≈ 0.27) is appropriate.

Water Hygiene and Legionella Control

There is no single rule in Ireland that prescribes a thickness of tank insulation, but building owners and employers are expected to manage the risk of legionella in their water systems, and keeping stored cold water below 20°C is the widely accepted control target. External insulation of the tank is the most direct way of achieving this in summer, when plant room temperatures can climb well above that figure. Uninsulated tanks in warm plant rooms can breach the 20°C threshold within hours. Your competent legionella risk assessor should confirm the control measures for your site, drawing on the legionella guidance available in Ireland, including from the Health and Safety Authority (HSA).

The Nexseal LE + Gaco system provides a continuous, joint-free thermal envelope that, unlike rigid board or jacketed insulation, cannot shift, sag or leave gaps around tank fittings, flanges and overflow pipes. This matters because a single unsealed penetration can allow enough warm air infiltration to defeat the whole specification. Installation Process on Live Sites

A typical commercial water tank insulation project follows a defined sequence. First, Duratite carries out a free technical survey covering tank dimensions, substrate condition, access, environmental exposure and any live-service constraints (many tanks cannot be drained without interrupting building operations). A specification and fixed-price quotation is then issued. On installation day, the approved installer masks off surrounding surfaces, prepares the substrate, applies Nexseal LE in controlled passes to the specified thickness, and allows the foam to cure. The Gaco topcoat is applied the same day or the following day depending on product and temperature.

Most tanks can be insulated without being drained, which is critical for healthcare and hospitality sites where continuous supply is essential. The entire process is carried out externally to the tank, so there is no risk of contamination of the stored water.

Tank insulation is priced per project. The main drivers are thickness specification, tank surface area, access, topcoat selection and mobilisation distance, so Duratite issues a fixed quotation after a free site survey rather than a generic rate. Frequently Asked Questions

What thickness of Nexseal LE do commercial water tanks need?
Most commercial water tanks are specified with 75mm of Nexseal LE (U-value approximately 0.36 W/m²K), which is sufficient for legionella temperature control and frost protection in typical Irish exposure. Highly exposed rooftop tanks or sites above 200m elevation are usually specified at 100mm. Basic frost protection in sheltered tank rooms can be achieved with 50mm.
Does the tank have to be drained before spray foam insulation?
No. The Nexseal LE + Gaco system is applied externally to the tank and in most cases the tank remains full and in service throughout the installation. This is particularly important for healthcare, hotel and hospital sites where continuous water supply is essential.
Why is a Gaco topcoat required over the Nexseal LE?
Nexseal LE is a high-performance thermal insulant but its cured surface will degrade under long-term UV exposure. The Gaco topcoat (U92 polyurethane, S42 silicone or 127 acrylic) provides UV protection, weatherproofing and mechanical abrasion resistance. The correct Gaco product is selected based on tank location and exposure.
Will the insulation keep the tank below 20°C for legionella control?
Yes, when correctly specified. 75mm of Nexseal LE reduces heat gain through the tank wall by approximately 85% compared to an uninsulated tank. Combined with adequate tank cover and ventilation, this keeps stored cold water below the widely used 20°C control target in all but the most extreme plant room conditions.
