Types of Warehouse and Their Insulation Needs
Ireland's warehouse stock — from distribution centres around Dublin and Cork to manufacturing and storage units in Galway, Limerick, Waterford and Belfast — encompasses a wide range of building types, each with different insulation requirements. The correct spray foam specification depends on the warehouse use, the building construction, and the thermal performance targets.
Cold Stores and Chilled Distribution
Cold stores operate at temperatures from -25°C (frozen food storage) to +5°C (chilled distribution). The insulation requirement is driven by the need to prevent heat gain from outside — the reverse of conventional insulation. Extremely low U-values (0.15–0.20 W/m²K or better) are needed, requiring 80–120mm of Nexseal LE closed-cell spray foam. Condensation control at the warm side of the insulation is critical, as any moisture that enters the insulation layer will freeze and degrade thermal performance over time. Closed-cell spray foam's integral vapour barrier makes it particularly well-suited to cold store applications.
Heated Distribution and Logistics Centres
Ambient distribution warehouses are typically heated to 12–16°C to protect stock and provide reasonable working conditions. For new buildings other than dwellings, TGD L 2022 sets maximum U-values of 0.21 W/m²K for walls and 0.20 W/m²K for flat roofs. Many existing warehouses were built to older, less demanding standards and have effective U-values of 1.0–3.0 W/m²K. Retrofitting spray foam to these buildings can reduce heating costs by 35–50% with payback periods of 3–5 years.
Manufacturing and Production
Manufacturing warehouses often have process-specific requirements: temperature control for product quality, condensation prevention for hygiene compliance (food manufacturing, pharmaceuticals), or acoustic insulation to meet workplace noise regulations. Spray foam addresses multiple requirements in a single application — thermal insulation, condensation control, and acoustic absorption.
Unheated Storage
Unheated storage warehouses may not require thermal insulation for energy efficiency, but often need condensation control. Metal-clad warehouses without insulation generate prolific condensation that damages stored goods, accelerates structural corrosion, and creates slip hazards on the floor. A minimum application of 25–35mm of Nexseal LE eliminates this condensation without the need to heat the building.

The wall and roof values are the TGD L 2022 maximum area-weighted averages for buildings other than dwellings; cold store targets are set by the operator's temperature and energy requirements. Thickness is calculated from Nexseal LE's declared thermal conductivity (I.S. EN 14315-1) of 0.027 W/mK — as a simple guide, every 27mm adds about 1.0 m²K/W of thermal resistance. For existing warehouses where some insulation is already present, the spray foam thickness can be reduced — a Duratite survey will calculate the exact requirement.
Why Spray Foam Is Ideal for Large Spaces
Warehouses present unique challenges that make spray foam the preferred insulation method:
Speed of application. Spray foam can cover 200–400m² per day in warehouse applications. A 5,000m² warehouse roof can be insulated in 2–3 weeks — significantly faster than rigid board or batt installation at the same scale.
No mechanical fixings. In a warehouse with 5,000m² of roof, a rigid board system would require thousands of mechanical fixings — each one a thermal bridge and a potential leak point. Spray foam is self-adhering and requires no fixings through the building envelope.
Complex geometries. Warehouse roofs have purlins, bracing, ducting, lighting, sprinkler pipes, and cable trays. Spray foam conforms to all these obstacles, insulating around and between them. Rigid boards must be cut and fitted around every obstruction — a time-consuming process that creates gaps and thermal bridges at every cut.
Minimal disruption. Spray foam is applied from below using elevated work platforms. The warehouse floor area can remain operational during installation if sections are planned carefully. There is no need to access the building from outside or erect external scaffolding.

Cost Drivers for Warehouse Insulation
Warehouse insulation costs benefit from economies of scale. The larger the project, the lower the cost per square metre, because mobilisation costs are spread over more area and the application crew operates more efficiently on large, open surfaces.

Condensation Control in Warehouses
Metal-clad warehouses are among the worst-affected buildings for condensation in Ireland. Frequent rain, high humidity and mild, damp winters combine with large metal surface areas, high ceiling volumes that trap warm moist air, and limited heating to create condensation conditions through much of the year.
Closed-cell spray foam applied to the roof underside and upper walls addresses condensation in two ways: the thermal barrier raises the internal surface temperature above the dew point (preventing condensation from forming), and the vapour barrier prevents warm moist air from reaching the cold metal surface behind the foam. This dual mechanism is why spray foam is more effective than anti-condensation felt, mineral wool, or ventilation alone.

The Installation Process
1. Survey and specification. A Duratite technical surveyor assesses the warehouse construction, measures the areas to be insulated, identifies any preparation work needed, and specifies the spray foam product, thickness, and fire protection requirements. A fixed-price quotation is issued.
2. Preparation. The roof underside and walls are cleaned to remove dust, loose material, and any contamination. Areas not to be sprayed (windows, doors, services) are masked off. Access equipment (scissor lifts, boom lifts) is positioned.
3. Spray foam application. Nexseal LE is applied in passes, building up to the specified thickness. The crew works systematically across the warehouse roof and walls, typically completing 200–400m² per day.
4. DC315 fire protection. Where required, DC315 intumescent coating is applied over the cured foam. This is typically done the following day, after the foam has fully cured.
5. Handover. The completed installation is inspected, thickness verified, and project documentation including product certificates and warranty information provided.
