Understanding Thickness and U-Values

The thickness of spray foam insulation required for any application is determined by a simple calculation: the target U-value divided into the thermal conductivity of the insulation material, with adjustments for the thermal resistance of other elements in the construction (substrate, air gaps, surface resistances).

The simplified thickness formula is: Thickness (mm) = lambda value × (1 / target U-value − other resistances) × 1,000, where the other resistances are the internal and external surface resistances (about 0.14 m²K/W for a roof and 0.17 m²K/W for a wall) plus any substrate. In practice, a 200mm concrete wall or a steel deck provides minimal thermal resistance, so the spray foam thickness accounts for almost all of the insulation requirement. Soffit Insulation Thickness

Soffits — the underside of floors over unheated spaces — are treated as exposed floors under TGD L 2022, with the same 0.21 W/m²K maximum U-value as other floors in new buildings other than dwellings. Common soffit applications include car park soffits (covered in our dedicated guide), soffits over loading bays, and ground floor soffits over ventilated crawl spaces.

Typical soffit insulation thickness is around 120mm for new buildings (0.21 W/m²K on a concrete soffit), and less for renovation work, depending on the target U-value agreed with the building designer.

Marine, agricultural, and specialist applications have different thickness requirements driven by condensation control rather than Building Regulations U-value targets:

How thick should spray foam insulation be on a commercial roof?
For a new-build commercial flat roof, approximately 130mm of closed-cell spray foam (at 0.027 W/mK) is required to meet the TGD L 2022 maximum U-value of 0.20 W/m²K; a new pitched roof at 0.16 W/m²K needs around 165mm. For renovation, where the flat roof target is 0.25 W/m²K, approximately 105mm is typically sufficient. Exact thickness depends on the roof substrate and any existing insulation.
What thickness of spray foam is needed for walls?
For new-build commercial walls, approximately 125mm of closed-cell spray foam meets the TGD L 2022 maximum of 0.21 W/m²K. For renovation, where the wall target is 0.35 W/m²K, around 65–75mm is typical, depending on how much resistance the existing masonry provides. Steel-clad walls with no thermal resistance from the cladding require the full calculated thickness.
Does thicker spray foam always mean better performance?
There are diminishing returns with increasing thickness. Going from 0mm to 50mm of insulation produces a dramatic improvement in U-value; going from 100mm to 150mm produces a much smaller additional improvement. The optimal thickness balances thermal performance against cost, space loss, and the point beyond which additional insulation provides negligible energy savings.
Can spray foam be applied in multiple layers to build up thickness?
Yes. Spray foam is always applied in multiple passes, each 20–25mm thick, with cooling time between passes. For a 100mm specification, 4–5 passes are required. Each pass bonds chemically to the previous one, creating a monolithic insulation layer. There is no practical upper limit to the achievable thickness.
How do I calculate the spray foam thickness I need?
The simplified calculation is: Thickness (mm) = 0.027 × (1 / target U-value − other resistances) × 1,000. For example, to achieve U = 0.25 W/m²K on a steel roof: 1 / 0.25 = 4.0 m²K/W, minus about 0.14 m²K/W for surface resistances = 3.86 m²K/W, × 0.027 × 1,000 ≈ 105mm.
